New Material Composition Withstands Extreme Impact and Temperature

A super-strong alloy of copper and tantalum was created that can withstand extreme impact and temperature, providing high strength and good electrical conductivity. The alloy is a model system with structure that can be passed on to other alternative material systems. Materials based on iron or aluminum, for example, could be used for protection and lethality applications. The alloy also has the potential to be used on spacecraft for deep-space exploration. The same methodology can be applied to other materials, such as nickel or iron, to develop more resilient transportation and sustainable infrastructures.

In general, materials technologies to increase performance are desired and can be implemented, but they must come with an acquisition or operational cost decrease.

The single-crystal silicon mirror technology is a previous innovation, but until now, a mirror of this type has not been qualified for spaceflight use. The qualification steps included mounting, gravity change measurements, vibration testing, vibration-induced change measurements, thermal cycling, and testing at the cold operational temperature of 225 K.

Lightweight Metal Matrix Composite Segmented for Manufacturing High-Precision Mirrors

High-precision mirrors for space applications are traditionally manufactured from one piece of material, such as lightweight glass “sandwich” or beryllium. The purpose of this project was to develop and test the feasibility of a manufacturing process capable of producing mirrors out of welded segments of AlBeMet® (AM162H). AlBeMet® is a HIP’d (hot isostatic pressed) material containing approximately 62% beryllium and 38% aluminum. As a result, AlBeMet® shares many of the benefits of both of those materials for use in high performance mirrors, while minimizing many of their weaknesses.

Corner-Cube Retroreflector Instrument for Advanced Lunar Laser Ranging

A paper describes how, based on a structural-thermal-optical-performance analysis, it has been determined that a single, large, hollow corner cube (170-mm outer diameter) with custom dihedral angles offers a return signal comparable to the Apollo 11 and 14 solid-corner-cube arrays (each consisting of 100 small, solid corner cubes), with negligible pulse spread and much lower mass. The design of the corner cube, and its surrounding mounting and casing, is driven by the thermal environment on the lunar surface, which is subject to significant temperature variations (in the range between 70 and 390 K). Therefore, the corner cube is enclosed in an insulated container open at one end; a narrow-bandpass solar filter is used to reduce the solar energy that enters the open end during the lunar day, achieving a nearly uniform temperature inside the container. Beryllium, beryllium alloys, beryllium carbide, and carbon are the ingredients of a class of nanophase Be/Be2C/C composite materials that can be formulated and functionally graded to suit a variety of applications. In a typical case, such a composite consists of a first layer of either pure beryllium or a beryllium alloy, a second layer of B2C, and a third layer of nanophase sintered carbon derived from fullerenes and nanotubes. The Multi-Board Module (MBM) scheme has been conceived to provide a cost-effective way to combine digital electronic circuits into dense, lightweight packages, within which high-speed signals can be transmitted readily along three-dimensional conductive paths with minimal lengths. As the title suggests, the MBM scheme involves stacking of circuit boards in modules. Unlike in other circuit-packaging schemes, neither cables nor traditional electrical connectors are used to make the electrical connections among circuit boards in a module. Inasmuch as connectors and cables typically occupy a large fraction of the volume and constitute a large fraction of the mass of a package, the MBM scheme offers the potential for significant reductions in size and weight.

Increased requirements for crash energy management in automotive interiors have led to increased application of magnesium alloy AM50A. Successful integration of this new alloy with hot chamber diecasting process technology requires substantial adjustment and attention to processes and practices. This paper details the conversion of magnesium AZ91D steering column diecastings to high ductility structural alloy. Description is given of the changes made to foundry practices, casting parameters, process compliance monitoring, and hot end component management. The resulting improvements allow production of components comparable to the traditional alloy in manufacturing process demands while offering improved ductility and impact strength.

The current strong interest in magnesium alloy die castings for automotive applications relies heavily on the “High Purity” concept. The basic knowledge of the detrimental effects of heavy element impurities on the general corrosion of magnesium alloys has been known for more than 60 years. However, it was not until the 1980's that the full potential of high purity alloys was recognized. The level of impurities (in particular, copper, nickel and iron) that can be tolerated in a die cast part exposed to a corrosive environment necessitates careful control throughout the complete manufacturing process, from ingot to finished product. In the present paper, some basic principles for the production of high purity alloys and the influence of subsequent melt handling practice in the die casting shop are discussed.

Coating Steel by the Aldip Process

CLADDING of steel parts or assemblies with aluminum, through the use of a recently developed process which has been in commercial operation for two years, is described in this paper. Successful plant and field experience indicates that it can be applied at room and elevated temperatures in various types of atmospheres. This new process was originally designed to offer corrosion resistance caused by the collection of leaded fuel gas condensates in exhaust systems, and for other parts requiring high-temperature oxidation resistance up to 1600 F. However, it has since been used in a wide variety of applications.
